Quick answer: Plastisol ink is a PVC-based screen printing ink that sits on top of the fabric rather than soaking into it, and it’s what’s printed on the large majority of custom t-shirts. It’s popular because it’s forgiving to print, holds bright opaque color even on dark garments, and lasts for years without cracking when it’s cured properly. The tradeoff is that a heavy plastisol print has more of a “hand” — you can feel it on the shirt — than a water-based print does.

If you’ve ever run your thumb across a team shirt and felt the design sitting slightly proud of the fabric, that’s almost certainly plastisol. It’s the workhorse ink of the screen printing industry, and understanding what it is will help you make better calls about how your own order should be printed.

What Is Plastisol?

Plastisol is a suspension of PVC particles in a plasticizer. In plain terms: it’s a thick, pigmented ink that stays liquid until you heat it, and doesn’t dry by evaporation the way paint does.

That last part matters more than it sounds. Because plastisol doesn’t air-dry, it won’t harden in the screen while a printer is setting up a job. A press can sit for an hour mid-run and the ink is still perfectly workable. Water-based inks, by contrast, will start drying in the mesh and clog the screen if you leave them.

How Plastisol Ink Works

The ink doesn’t dry — it cures. Curing is a chemical change, not evaporation, and it happens at a specific temperature.

  1. The ink is pushed through the screen onto the garment, where it sits on the surface of the fibers.
  2. The shirt travels through a conveyor dryer, where it’s brought up to roughly 320°F.
  3. At that temperature the PVC particles fuse with the plasticizer into a single flexible film bonded to the fabric.

Hit that temperature and the print is essentially permanent. Miss it — undercure — and the ink will crack, peel, or wash out, sometimes not until the third or fourth wash, long after the customer has accepted the order. This is the single most common failure in screen printing, and it’s why a shop’s dryer and its temperature checks matter as much as its press.

Why Most Shops Print Plastisol

  • Opacity on dark garments. A white or bright design on a black shirt needs ink that blocks what’s underneath. Plastisol does this in one or two passes; water-based often can’t do it at all without a discharge process.
  • Color accuracy. Plastisol mixes predictably to Pantone colors, so brand colors come out looking like your brand colors.
  • Durability. A properly cured plastisol print outlasts the shirt in most cases.
  • Forgiving on press. It doesn’t dry in the screen, which means fewer ruined screens and more consistent results across a long run.
  • Works on blends. Cotton, poly-cotton, and most blends all take plastisol well.

The Tradeoffs

Plastisol isn’t the right answer for every job, and it’s worth being straight about where it falls short.

Hand. “Hand” is the industry word for how much you can feel the print. A small left-chest logo has almost no hand. A full-front design with a heavy white underbase has a noticeable one — some people love that solid, substantial feel, and some people want a shirt that feels like there’s nothing printed on it at all.

Breathability. A large solid plastisol print is a film sitting on the fabric, so it doesn’t breathe the way bare cotton does. On a big athletic print, that’s worth thinking about.

Softness on premium garments. If you’ve picked a soft tri-blend tee specifically because of how it feels, a heavy plastisol print works against that choice.

There’s no universally better ink here — there’s the ink that fits your garment, your design, and how the shirt will be worn. A booster club ordering 200 navy tees with a two-color logo wants plastisol. A boutique brand printing a soft cream tee for retail may want water-based or discharge.

How to Tell What’s on a Shirt You Already Own

Turn it inside out and stretch the print gently.

  • If the design sits on top of the fabric with a slight sheen and stretches as a film, it’s plastisol.
  • If the color looks like it’s part of the fabric and you can see the weave through it, it’s water-based or discharge.
  • If the print is cracked in a spider-web pattern, that’s plastisol that was undercured.

FAQ: Plastisol Ink
